The air draw from the boiler draft isn't very strong, certainly not strong enough to feel as resistance when opening the door. The fact that the door opens out and (assuming) it doesn't have a vent in it could be compounding the soot issue.

You might want to cut the foam brush tip back a size or two, unless you're using Lustra.

Since the soap and wax draw the same way, you have a problem with the soap. If you have a Hydrominder that draws soap from a pail to mix in a tank, start by checking the foot valve in the bucket. Also make sure the valve is flowing well, should be about 4 GPM. Sometimes the water flow slows...

Completely and totally unrelated to this issue. They descaled the burner.

Make sure the main valve isn't opening before it ignites. I've personally seen this, the flameout can blow out the pilot and it will send fire everywhere. Someone here recently posted with the same problem.

The time has come. That regulator is bad. If something happens and you have several tips get plugged at once it could damage something because the regulator is not regulating.

Did you put a gauge on the liquid side to monitor it? That's the only way you'll be able to tell if you're starving the pump for air. What did you put in the generators? If you pack them too tight, the liquid will flow fine, but when you turn up the air the foam itself can restrict the flow...
